Custom Printing Options For Shuttlecock Tubes

Print Method 1: Offset Printing (Best for Complex Graphics)

Offset printing applies ink indirectly — from plate to blanket to tube — producing sharp, consistent results up to 8 colors. For shuttlecock tubes at standard diameters (40–43mm), the print area wraps approximately 120–135mm around the circumference.

Resolution capability: 175 LPI (lines per inch) is standard. At this resolution, text down to 5pt remains legible. Photographic imagery reproduces well on coated art paper (157gsm outer ply). On Kraft paper, contrast is lower because the brown paper absorbs more ink — if you're printing on Kraft, design with higher-contrast elements (dark colors, bold fonts).

Cost structure: plate charges of $80–150 per color (one-time). Unit cost decreases significantly above 5,000 pieces. Offset is the most economical option for orders above 10,000 units.

Print Method 2: Screen Printing (Best for Bold, Fewer Colors)

Screen printing lays ink directly onto the tube surface through a mesh screen. It produces thicker, more opaque colors than offset — which matters on dark-colored or Kraft paper tubes where offset ink can appear washed out.

Limitation: maximum 4 colors practical for tube applications (more than 4 requires multiple passes with registration drift risk). Screen printing cannot reproduce photographic images — halftones are possible but resolution is limited to approximately 65 LPI vs offset's 175 LPI.

Screen printing wins economically on orders under 5,000 units because screen preparation costs ($30–60 per color) are lower than offset plates. Above 5,000, offset's lower per-unit ink cost pulls ahead.

Print Method 3: Hot Stamping (Best for Metallic / Premium Accents)

Hot stamping uses heat and pressure to transfer metallic foil onto the tube surface. Available in gold, silver, rose gold, copper, and holographic finishes. It's not a full-coverage method — hot stamping is applied to specific areas like logos, brand marks, or decorative bands.

Typical use pattern: offset-print the full design, then hot-stamp the logo in gold foil as a premium accent. This combination produces the highest perceived value but adds approximately $0.04–0.08 per unit depending on the stamping area.

Minimum stamping area: 15mm². Below this, the foil may not transfer cleanly. Text smaller than 6pt should not be hot-stamped — it will fill in and become illegible.

Print Method 4: Digital / UV Inkjet (Best for Small Runs & Variable Data)

Digital printing on tubes is a newer option, suitable for orders under 1,000 units where plate costs would dominate the unit price. Resolution is lower than offset (approximately 100 LPI), and color gamut is limited to CMYK without Pantone matching. For prototyping, market testing, or limited-edition runs, digital makes economic sense.

Digital also supports variable data — printing unique QR codes, serial numbers, or personalized elements on each tube — which offset and screen cannot do without additional equipment.
