Week 0-1: Order Confirmation & Material Reservation
When your deposit lands, three things happen immediately:
Feather reservation. We do not keep 50,000 feathers sitting in inventory —feathers degrade in storage. Instead, your deposit triggers a feather reservation from our Anhui processing partners. Your exact grade and wing-side specification is matched against current supply. If you specified "goose A-grade, left wing only," our feather processor sets aside batches that match —and we pay a reservation fee to hold them.
Cork base ordering. Cork bases are pre-formed and take 3-5 days to arrive from the cork supplier. Your order specs dictate whether we order 2-layer or 3-layer composite bases, and at what density range.
Tube production kickoff. Your branded tubes go into printing immediately. Printing plates for 4-color offset are produced within 48 hours, and the tube production line starts winding and printing within 3-5 days. Tube production is the longest single lead-time component —15-20 days from order to finished tubes. Starting it early prevents it from becoming the bottleneck.
You should expect: a confirmation email within 24 hours, and a material status update by Day 5.
Week 1-2: Sampling & Tube Artwork Proof
If this is your first order with us —or if you are testing a new grade —we produce and ship approval samples during this window. Twelve shuttlecocks, labeled with your specifications, shipped via DHL courier. You test them, approve the flight quality, cork feel, and feather consistency, and confirm by email.
Meanwhile, your tube artwork proof arrives in your inbox —a digital mockup showing how your branded tube will look in print. Confirm the colors (Pantone matched), logo placement, and text accuracy. Any revision at this stage delays the order by 2-3 days. Get it right on the first proof.
You should expect: an email with tube artwork proof by Day 7. Approval sample tracking number by Day 14.
Week 2-3: Feather Conditioning
This is the invisible step that first-time buyers never hear about. Feathers do not arrive at the factory ready for assembly. They arrive dry, slightly curled, and uneven in moisture content. If we assembled shuttlecocks immediately, the feathers would crack during insertion. Every feather goes through conditioning:
- Humidity stabilization: 3-5 days in climate-controlled storage at 55-65% humidity, bringing all feathers to a consistent moisture level.
- Shape recovery: Feathers that arrived curled from packaging are gently steamed and pressed to restore natural curvature.
- Pre-sorting: Feathers matched into groups of 16 with similar curvature, length, and weight.
You should expect: silence. This is normal. Conditioning is not photogenic and there is nothing to show you.
Week 3-4: Assembly (16 Feathers × Thousands of Times)
Assembly is the most labor-intensive part. Each shuttlecock requires:
- Feather trimming to precise length
- Insertion into the cork base (16 feathers in 16 holes, each at the correct angle)
- First glue application —a small amount of food-grade adhesive at the base of each feather
- Thread binding —two rows of thread wrapped around the feather stems to lock alignment
- Second glue application —a thin layer covering the thread binding
- 24-hour drying
Our assembly line produces roughly 8,000-10,000 shuttlecocks per day. A 1,000-dozen order (12,000 shuttlecocks) takes approximately 1.5-2 days on the assembly line, plus 1 day drying. A 3,000-dozen order takes a full work week.
During assembly, QC staff sample-check every 100th shuttlecock for feather spacing, glue consistency, and weight. Rejected shuttlecocks are stripped and the cork base is reused —feathers are not recoverable once glued.

Week 4-5: Flight Testing & Speed Calibration
Every shuttlecock in your order is tested. For tournament-grade orders, every single shuttlecock gets machine-tested for flight distance under standard force. For club-grade orders, batch sampling is used —10% of the batch tested, and if the sample passes, the batch passes.
The flight test reveals whether your shuttlecocks hold speed 77 or drift toward 76 or 78. If the batch average is off by more than ±25cm from target, adjustments are made —usually by selecting slightly heavier or lighter cork bases for the remaining units.
Speed calibration is particularly important for B2B brands. Your customer —a club or a distributor —will notice if one tube flies consistently and the next does not. QC consistency is what makes repeat orders.

Week 5-6: Tube Packing, Master Carton, & Final QC
Finished shuttlecocks are packed into your branded tubes (which arrived from the tube production line around Week 3) and sealed. Each tube gets a batch label that links it to the specific production date and QC inspector.
Twelve tubes go into each master carton. Cartons are labeled with your product information, your FOB destination, and the batch code. If you ordered 1,000 dozens, that is 83-84 master cartons.
Final QC inspects 3% of packed tubes: is the cork stamp straight? Is the tube seal intact? Is the batch label present and correct? Destructive testing is done on an additional 1% —tubes are opened randomly and shuttlecocks re-tested for flight and weight.
You should expect: photos of your finished master cartons with your brand visible on the tubes. This is the moment it becomes real.
Week 6-7: Shipping, Documentation, & Tracking
Sea freight from Wuhu to major ports:
- To Hamburg/Rotterdam (Europe): 25-32 days
- To Los Angeles/Long Beach (US West): 12-16 days
- To New York/Savannah (US East): 25-30 days
- To Dubai/Jeddah (Middle East): 15-20 days
- To Singapore/Jakarta (SE Asia): 5-7 days
Air freight cuts any of these to 5-8 days, at roughly 3-5× the cost per kilogram.
You receive: bill of lading, commercial invoice, packing list, certificate of origin (if you requested it), and the vessel tracking number.
Your order has left the building. Your branded shuttlecocks are on the water, heading to your market. Now the real work begins —selling them.

What Can Cause Delays
Three things delay OEM orders most often:
1. Tube artwork revisions after approval. Every revision cycle adds 2-3 days. We have seen buyers go through 4-5 rounds of "small tweaks" that added 2 weeks to the timeline. Approve the proof, lock the design, move forward.
2. Feather supply disruption. During winter months (November-February) or following disease outbreaks, premium feather supply tightens. Our reservation system protects your order from spot shortages, but extreme disruptions (a major poultry disease event, for example) can add 1-3 weeks.
3. Shipping and customs hold. The factory delivers on time, but port congestion or customs inspection adds 1-3 weeks at the destination. This is outside the factory's control —budget for it.
