Consideration 1: Material vs Product Compatibility
The first question isn't "what looks good?" — it's "will the packaging interact with the product?" Paper tubes are generally inert, but the inner liner matters: a food product in direct contact with untreated Kraft paper will absorb paper fibers. A cosmetic product containing oils can seep through porous paper and stain the outer print surface.
Inner liner options and their applications:

Consideration 2: Dimensional Specifications
Every tube has four critical dimensions that affect production cost, shipping cost, and consumer experience:
- Inner Diameter (ID): Must fit the product with 2–4mm clearance. Too tight = product gets stuck. Too loose = product rattles.
- Tube Length: Must accommodate product height plus cap insertion depth. Standard cap insertion is 12–15mm per end.
- Wall Thickness: Determined by ply count. 3-ply = 1.5–2.0mm. 4-ply = 2.0–2.5mm. 5-ply = 2.5–3.0mm. Thicker walls resist crushing but cost more and add shipping weight.
- Tolerance: Standard tube ID tolerance is ±0.5mm. Length tolerance ±1.0mm. Tighter tolerances (±0.3mm ID) are achievable but add approximately 10–15% to unit cost because of higher rejection rates in QC.
Consideration 3: Print-on-Paper Limitations
Offset printing on a cylindrical surface has constraints that flat-design software doesn't account for: a gradient that looks smooth on screen may show banding when wrapped around a 73mm circumference. Text smaller than 6pt becomes hard to read on a curved surface. A thin 1pt outline around a logo may disappear entirely when printed on Kraft paper.
Design pre-check guidelines:
- Minimum font size: 6pt for coated paper, 8pt for Kraft
- Avoid gradients that span more than 60% of the tube circumference (banding risk)
- Keep critical text at least 5mm from the seam edge (registration shift zone)
- Use CMYK color space, not RGB — the conversion shifts are unpredictable
Consideration 4: Cost Drivers You Didn't Budget For
Most first-time packaging buyers budget for: tube cost + print cost + shipping. The line items that surprise them:
- Tooling charges: Non-standard diameters require custom mandrels ($300–800 one-time)
- Plate charges: Offset plates per color ($80–150 per color, one-time)
- Sample courier costs: DHL/FedEx express for samples ($40–80 per shipment, credited against production order)
- Certification surcharges: FSC material premium (8–12%), FDA testing documentation ($200–400 one-time per SKU)
- Palletizing and export packing: $2–5 per carton for export-grade pallets and corner protection
Consideration 5: Regulatory Requirements by Market
If you're selling in multiple markets, research the packaging regulations for each — they're not harmonized. The EU requires recyclability documentation under PPWR. The US FDA requires food contact substance notifications for materials in direct food contact. California Proposition 65 requires warning labels for certain chemical exposures.
A supplier who produces for the EU market routinely already has this compliance documentation. Ask for it before placing an order, not after the first shipment gets held at customs.
