Alternative 1: Paper Tubes Replace Plastic Pots
The cosmetics industry alone produces approximately 120 billion units of packaging annually, much of it mixed-material plastic that cannot be effectively recycled. Paper tubes are emerging as a direct replacement for plastic deodorant push-up containers, lip balm tubes, and cream pots.
The structural challenge: paper absorbs moisture, while cosmetics often contain water or oil. Solutions: (1) an aluminum foil inner liner (<7μm) provides full moisture and oil barrier; (2) aqueous barrier coating allows paper recycling while resisting product contact; (3) a removable paper inner sleeve that the consumer disposes of separately. Each approach has different cost, performance, and end-of-life implications.
Alternative 2: Composite Cans Replace Mixed-Material Mylar Bags
Mylar bags — a laminate of PET, aluminum, and PE — are functionally excellent for shelf life but environmentally expensive because the materials cannot be separated for recycling. A composite paper can with a foil liner achieves comparable MVTR performance in a format where 85–90% of the material (the paper body) is recyclable.
MVTR comparison: Mylar bag (typical <1 g/m²/day) vs composite can with 7μm AL liner (0.5–2 g/m²/day). For most snack applications, the composite can delivers shelf-life performance that's functionally equivalent to the Mylar bag while offering a better end-of-life scenario.
Alternative 3: Kraft Tubes Replace PVC Gift Boxes
PVC boxes are common in gift packaging because they're transparent, lightweight, and cheap — approximately $0.15–0.25 per unit at volume. But PVC is essentially unrecyclable in most municipal systems. A Kraft paper tube with a clear paper window achieves a similar "see the product inside" effect while being fully paper-recyclable.
The cost differential: a PVC gift box at $0.20 vs a Kraft paper tube with window at $0.30–0.35. The premium is real, but so is the consumer preference: in surveys, 71% of consumers say they would choose a product in paper packaging over plastic, even at a slightly higher price.
Alternative 4: Water-Based Coatings Replace Plastic Laminates
Traditional gloss and matte laminates are plastic films (typically 12–18μm BOPP) applied to the printed surface. They protect the print but make the tube unrecyclable unless the film is separated. Water-based varnishes and aqueous coatings provide surface protection that's sufficient for most non-food applications while allowing the entire tube to enter the paper recycling stream.
The trade-off: aqueous coatings offer slightly less scuff resistance than plastic laminate. For products that experience heavy handling (e.g., store display tubes that consumers pick up and put down repeatedly), laminate may still be the practical choice. For mail-order or limited-handling applications, aqueous coating is better environmentally.
The Cost of Not Switching
Regulatory pressure is increasing: EU PPWR mandates recycling by 2030. Extended Producer Responsibility (EPR) fees are being implemented in multiple markets, charging brands for the end-of-life cost of their packaging. Brands that switch to recyclable formats now avoid retrofitting costs later and gain first-mover advantage in markets where eco-conscious consumers are the fastest-growing segment.
